Minimum order quantity is the first number that kills a new activewear program, and it is also the least understood. Buyers treat it as a negotiating posture when it is usually arithmetic. A factory is not being difficult when it quotes 500 pieces per colour; it is passing through the dye lot minimum at the mill and the trim minimum at the elastic supplier. Once you can read the arithmetic, you can negotiate the parts that are genuinely flexible and stop wasting time on the parts that are not.

Where MOQ Actually Comes From

Three constraints stack. Fabric is the largest: a knitted nylon-spandex or polyester-spandex body cloth typically carries a dye lot minimum of 200 to 500 metres per colour, and below that you pay a surcharge rather than a reduced price. Trims come next: woven or knitted underband elastic is commonly sold in 1,000 to 3,000 metre lots per width and colour, and hook-and-eye tape in 500 to 1,000 sets.

The third constraint is line efficiency. Cutting and sewing a bra involves far more operations than a tee, and every style change costs setup time. A factory protecting a production line will set a floor that keeps the line occupied long enough to be worth the changeover.

Realistic Benchmarks

For cut-and-sew private label sports bras, 300 to 500 pieces per style per colour is the common range. Total order value of roughly USD 5,000 to 8,000 is often the practical floor for a factory to open a file. Below that, expect either a per-piece surcharge of 10 to 25 percent or a refusal.

Levers That Genuinely Reduce MOQ

Work from stock or near-stock fabric. Most mills maintain a running shade card in core colours, and asking for a colour from that card removes the dye lot entirely. Accept the factory standard hook tape rather than a custom width or a branded finish; custom hardware can carry a 5,000 set minimum and 30 to 40 days.

Switch from woven labels to heat transfer. Woven labels typically carry a 1,000 to 3,000 piece minimum per design, while heat transfers can be produced from 300 to 500 with a shorter lead time and no inventory risk. Consolidate your size ratio instead of your style count: a 500 piece style spread over six sizes still gives the factory one marker and one setup, whereas five styles of 100 pieces each give it five.

What Not to Trade Away

Never cut the size set to save units. Skipping a pre-production sample or accepting an ungraded pattern is how brands end up with a size run that fits at M and fails at XL. Do not accept a fabric substitution without a new test report, and do not waive an AQL inspection on a first order to protect margin.

Structuring the Deal

Three structures work. Pay a unit premium of 8 to 15 percent for a below-standard quantity and book it explicitly as a development run. Agree tiered pricing: a higher first-order price that steps down at 1,000 and 3,000 cumulative units. Or place a deposit against fabric so the mill holds greige for your next drop, which converts a one-off into a program and usually unlocks a better second price.

Put the number in writing along with what it applies to: per style, per colour, per size break, or per order. Ambiguous MOQ language is the most common source of dispute at the second purchase order.
